High-Voltage Cable Fault May Cause Shutdown

Summary
Lordstown EV Corp (Lordstown) is recalling certain 2023 Endurance electric pickup trucks. The high-voltage cable between the inverter and motor may experience a fault that causes a loss of drive power and the vehicle cannot be restarted once turned off.
Remedy
Lordstown will replace the high-voltage cable assembly, free of charge. Owner notification letters were mailed March 10, 2023. Owners may contact Lordstown customer service at 1-248-522-9100.

Chronology :
On January 20, 2023, a vehicle owned and operated by Lordstown EV Corporation (Lordstown) experienced a loss of propulsion. Subsequent similar events were reported on other Lordstown controlled vehicles in the following days, and all after a major snow event in the Detroit area.
On February 1, 2023, Lordstown received a report of a customer vehicle (also in Detroit) that had also experienced a loss of propulsion and shifted itself out of Drive while at a stop, before it was delivered to Lordstown for analysis. Plant production was already on hold when these events occurred, and production remains on hold.
Parts analysis was conducted by the supplier between January 24, 2023 and early February which consisted of hi-pot testing, optical imaging, 2D xray, cross section w/ optical images, CT 2D slice view, and CT 3D views.
Lordstown received feedback on the supplierโs testing between January 24, 2023 and February 7, 2023 and considered the testing results, the part failure mode, and the gradual and controlled manner in which the vehicle could lose power. On February 21, 2023, Lordstown decided to conduct a recall to address this issue.

Clean motor surface, including top of mushroom head, with Isopropanol and let dry.
2.
Apply 2-3 mm bead as shown in red on either motor or busbar.
Caution: No Liquid Gasket on top of mushroom head
Any excess liquid gasket remove with Isopropanol
Instructions of Liquid Gasket
Add the mushroom head screws, ABBB-119-AA M5x.8×14 screw and ABBE-023-AA 5x9x.6 Belleville washer, using the torque sequence shown and torque to:
Dynamic = 7 +/-1 Nm
Static = 6 +/-2 Nm
Install Busbar to motor

Add ABBE-035-AA 6.6×9.22×1.98split washer to the cavity on the motor
Use two ABBB-120-AA M6x1.0x30 screw in each corner of the busbar to hold it steady before adding the mushroom head screws.
Remove the two ABBB-120-AA M6x1.0x30 screws from the corners.

Clean surface of Bus bar and Cover with Isopropanol and let dry.

Apply 2-3 mm bead as shown in red.
Caution: Liquid Gasket must not cover 2 fastener holes

Add extra Liquid Gasket to back of middle phase
Caution: Liquid Gasket must not cover 2 fastner holes.
Instructions of Liquid Gasket
On a vertical install, Loctite can be added to the cover instead of busbar.
Torque the corner screws, ABBB-120-AA, in the sequence shown to:
Dynamic = 11 +/-1 Nm
Static = 10 +/-2 Nm
Add the two middle screws, ABBB-110-AA SCRW M4 X 0.7 X 8.0 BUTTON HEAD. Torque in the sequence show to:
Dynamic = 3.5 +/-0.3 Nm
Static = 3 +/-1 Nm
On the front cables only:
Add the two knuckle screws, ABBB-012-AA M6x1.0x20, with ABBE-024-AA 6×9.5x.7 Belleville washer. Torque to:
Dynamic = 11 +/-1 NmStatic = 10 +/-2 Nm

ABBE-024-AA 6×9.5x.7 Belleville washer. Donโt torque yet.
Insulation resistance (IR) test performed at 500V

ABJA-077-AA Liquid Gasket Loctite SI 5900 (mfg p/n: 40478)
Removing existing harness
Make sure no o-rings left over.
Remove excessive Loctite.
Brass brush Dremel tool, or manual brass brush can be used. Do not scratch the mushroom heads or o-ring sealing surfaces.
Make sure the mushroom head surface is totally clean of Loctite.
Make sure o-ring mating surface is mostly clean of Loctite.
The sides of the mushroomheads and areas outside of the o-ring mating area are less critical and can have a low amount of residual Loctite.
ABJA-077-AA Liquid Gasket Loctite SI 5900 (mfg p/n: 40478) used as a secondary seal for water intrusion.
1.
Clean surface, including top of mushroom, with Isopropanol and let dry.
2.
Apply 2-3 mm bead as shown in red.
Caution: No Liquid Gasket on top of mushroom
Any excess liquid gasket remove with Isopropanol
3.
Continue assembly of harness onto Hub Motor, until cover is ready to be installed.
Instructions of Liquid Gasket
On a vertical install, Loctite can be added to the busbar instead of the motor.

Clean surface of Bus bar Cover (orange cap side) with Isopropanol and let dry.
5.
Apply 2-3 mm bead as shown in red.
Caution: Liquid Gasket must not cover 2 fastener holes
6.
Add extra Liquid Gasket to back of middle phase
Caution: Liquid Gasket must not cover 2 fastner holes.
Instructions of Liquid Gasket
On a vertical install, Loctite can be added to the cover instead of busbar.

This notice is being sent to you in accordance with the National Traffic and Motor Vehicle Safety Act. Lordstown EV Corporation (โLordstownโ, โweโ, or โusโ) has decided that a defect, which relates to motor vehicle safety, exists in certain Model Year 2023 Lordstown Endurance vehicles. Our records indicate that your vehicle is included in the affected population of vehicles.
We apologize for this situation and look forward to working diligently to correct this issue.
What is the issue?
On your vehicle, a high-voltage cable assembly between an inverter and a hub motor may lose high-voltage isolation.
What is the risk?
If high-voltage isolation is lost, then the vehicle may suffer an unexpected reduction of power and eventual loss of propulsion and once the vehicle is turned off it cannot be restarted. This could result in an increased risk of a crash.
What will Lordstown do?
Lordstown will replace each of the four (4) high-voltage cable assemblies on your vehicle at no charge to you. The repair is expected to take about 8 hours to complete.

Lordstown received feedback on the supplierโs testing between January 24, 2023 and February 7, 2023 and considered the testing results, the part failure mode, and the gradual and controlled manner in which the vehicle could lose power. On February 21, 2023, Lordstown decided to conduct a recall to address this issue.
Description of Remedy :
Description of Remedy Program : Supplier has developed a new version of the part (BB-level) that will
increase the high voltage isolation barrier. Lordstown will replace BA- level busbars with new BB-level busbars in all vehicles at no cost to owners. How Remedy Component Differs from Recalled Component : Identify How/When Recall Condition was Corrected in Production : The busbar overmold holes are redesigned, and an increased level of epoxy is applied in the redesigned parts. BB-level busbars part numbers are marked on the busbars themselves, which distinguishes them from the BA-level parts.
Only new BB-level busbars will be utilized in future production; BA-level busbars will be marked and destroyed. All vehicles inside the gate at the factory will be refit with BB-level busbars.

Parts analysis was conducted by the supplier between January 24, 2023 and early February which consisted of hi-pot testing, optical imaging, 2D x- ray, cross section w/ optical images, CT 2D slice view, and CT 3D views. Lordstown received feedback on the supplierโs testing between January 24, 2023 and February 7, 2023 and considered the testing results, the part failure mode, and the gradual and controlled manner in which the vehicle could lose power. On February 21, 2023, Lordstown decided to conduct a recall to address this issue.
Description of Remedy :
Description of Remedy Program : Supplier has developed a new version of the part (BB-level) that will
increase the high voltage isolation barrier. Lordstown will replace BA- level busbars with new BB-level busbars in all vehicles at no cost to owners. How Remedy Component Differs from Recalled Component : Identify How/When Recall Condition was Corrected in Production : The busbar overmold holes are redesigned, and an increased level of epoxy is applied in the redesigned parts. BB-level busbars part numbers are marked on the busbars themselves, which distinguishes them from the BA-level parts.
Only new BB-level busbars will be utilized in future production; BA-level busbars will be marked and destroyed. All vehicles inside the gate at the factory will be refit with BB-level busbars.

Description of the Safety Risk : Vehicle may experience reduction and eventual loss of propulsion without
prior warning if the fault occurs. Once the vehicle is stopped, it may automatically shift into Neutral. Once the vehicle is shut off, it cannot be restarted. Each of these conditions could result in an increased risk of a crash.

Subsequent similar events were reported on other Lordstown controlled vehicles in the following days, and all after a major snow event in the Detroit area. On February 1, 2023, Lordstown received a report of a customer vehicle (also in Detroit) that had also experienced a loss of propulsion and shifted itself out of Drive while at a stop, before it was delivered to Lordstown for analysis.
